Reel changeover speed is not only a productivity question.
In modern cable manufacturing, extrusion lines are becoming faster and increasingly automated. Yet one critical part of the process can still depend heavily on manual work: heavy cable reel packaging and handling.
Several-ton reels need to be prepared, transported, positioned, changed and removed — often requiring coordination between operators, forklifts and production teams. These steps affect not only ergonomics and safety, but also production flow, line stability and cable quality.
When production is running continuously, the next reel needs to be ready when the current reel becomes full. Any delay during this transition can influence the entire line.
In an inline extrusion or jacketing process, maintaining a stable line speed is important for cable quality.
Extruder output does not always change linearly with screw speed. Instead, the relationship can follow a specific characteristic curve. If the production line has to slow down during a reel change, extrusion output and line speed may no longer remain optimally synchronized.
This can lead to variations in insulation or sheath thickness. In critical applications, such variations can contribute to spark faults, quality deviations and ultimately scrap. The consequences can be particularly costly when producing high-value or multi-core cables.
This is why a reel change is not simply a material-handling operation.
The goal is to keep the extrusion line operating as continuously and consistently as possible. Fast, predictable changeovers help support stable production conditions and consistent cable quality.
A reel change is not only a handling operation — in inline extrusion, it can influence production stability and cable quality.

With the Windak AutoLoader AL60, multiple reels can be prepared in advance and reel changeovers are completed in under one minute, reducing disruption at the take-up and helping the upstream line maintain a predictable production rhythm.
In a conventional process, reel changeovers may depend on several variables:
Each additional variable introduces potential delays and variation into the process.
The AL60 changes this approach by creating a defined reel flow around the production line while minimizing manual intervention. It automates the physically demanding part of the process: heavy reel loading, positioning and unloading, significantly reducing the amount of physical work required from operators.
One of the key advantages of the AL60 is the ability to prepare multiple reels in advance.
Instead of waiting until one reel is full before organizing the next changeover, upcoming reels can already be staged within the system. The next reel is ready when it is needed, reducing dependency on last-minute forklift movements and operator coordination.
Together with infeed and outfeed buffer conveyors, this creates an organized reel flow:
Reel preparation → Infeed → Automatic loading → Automatic Positioning → Cable Winding → Automatic unloading → Outfeed
For operations managers, this means fewer variables around every changeover and more predictable cycle times.
The system handles reel diameters from 500 to 1524 mm (20–60″), while pre-set recipes simplify setup and support repeatable operation. A side-loading option also provides additional flexibility for different factory layouts.
Efficient production space is not simply about machine dimensions.
What matters is how effectively the whole production area works.
In a conventional heavy-reel process, space around the take-up may also be required for:
When these movements are coordinated manually, the operational area around the take-up can become busy and unpredictable.
The AL60 brings these activities into a more structured process. With reels prepared in advance, reel logistics are separated from the immediate production changeover.
This means forklifts can supply and remove reels according to a more organized logistics schedule rather than becoming a critical part of every reel change. For plants moving toward greater automation, the AL60 also supports integration with AGV-based material handling.
The result is not simply automated reel handling. It is a better organized production flow.

The value of automated cable reel handling is not simply moving a reel faster. It is helping the entire production process run better.
